Sahara 20’ Composite Truck Body Repair Procedure
General Notes
Make sure truck body is level and properly supported before beginning work. Proper Personal
Protective Equipment should be worn at all times.

Fasteners (per unit):
e 3/4" Grade 8 Flange-Headed Bolts (Torque to 350 ft-lbs)
e 3/4” Grade 8 Washers and Nuts
Inspection:
e Inspecting Mounting Bolt Holes
o Inspect all mounting bolt holes by backing the bolts out and inspecting the holes,
including mounting bolts at the rear frame extension area.

o If the hole was “blown through” by a torch, carefully drill out hole to 3/4” and
then replace with Grade 8 Flange-Headed Bolts, washers, and nuts. (Torque to
350 ft-lbs) (BE SURE TO COVER WITH PAINT TO PREVENT
CORROSION)
o Ifthe holes were NOT “blown through” by a torch, re-fasten the existing bolts,
washers, and nuts. (Torque to 200 ft-lbs)
e Inspecting for Interior Dome Light Issue
o Customer reporting possible issue with Interior Dome Light staying on. Please
diagnose issue and repair as needed. The interior lights should come on when the
door is open and stay on for 3 mins then shut off. Place electrical tape over sensor
to troubleshoot. Contact Warranty/Customer Service if issue and resolution found.
Modification:
e STT Light Modification
o Additional cutouts will have to be added 1.5” below the existing light cutouts on
both Roadside and Curbside Rear Frame Assembly. See DWG NO
11700119U000009 (pg. 5). To make the cutouts in the proper location and
measurement, use the ROADSIDE & CURBSIDE LIGHT TEMPLATE (pg. 3-4).
Using this template will allow the lamp cutout to be located both vertically and
horizontally on the post. Utilizing the center drill bit on a 2.50” hole saw to cut
the top and bottom holes and then use a cutting wheel to cut the tangents. The
drill templates are left hand/right hand. Just rest the bottom of the drill template
on the lift gate sill and that locates the vertical location. The bland side of the
template wraps around the post giving you the horizontal placement.
