Fuel Door Sticks or is Difficult to Open

Technical Background
Fuel door binding due to excess material inside of fuel door housing.

Production Solution
Part change to eliminate excess material inside of fuel door housing.
Note:
Part number suffix will not change for improved part.

Service
The procedure outlines the removal of the painted fuel door cover from the old door housing and the installation of
that painted cover on to the new fuel door housing.
Order new fuel door housing (Part Number 561 809 857 E GRU) and fuel door sticker (see ETKA by VIN for the
correct fuel information sticker).

Technical Bulletin
• Remove fuel door housing from claimed vehicle. (See ESLA
web repair manual. Body, Exterior, 55 Hood/Lids, Removal
and Installation, Fuel Filler Door Unit). (Figure 1)

• Remove fuel door cover from fuel door housing using straight
pick tool or small flat head screwdriver. (Figure 2).

With tool inserted, push tool tip towards outer skin to depress tab. (Action 1, Figure 7)
Simultaneously, while depressing tab, push fuel door cover towards fuel door housing. (Action 2, Figure 7)

• Fuel door cover removal:
• Action 1: With tool inserted push tool tip towards outer skin to
depress the locking tab. Action 2: Simultaneously, while
depressing locking tab, push door cover (in white) towards the
door housing (in black).

Tip:
When performing actions 1 and 2 together, the outer skin will slide and release from the inner hinge (Figure 8).

• Remove fuel door housing cover from new part (unpainted cover). Follow same procedure as above.
• Install the painted cover that was removed from the old housing on to the new fuel door housing by sliding the
cover into place until it locks. (Audible click should be heard).
• Double check, to make sure, that the cover fits tight, and is locked in place by trying to slide the cover off the
housing. (Only apply very light force/pressure; Force should be applied in same direction as Action 2 above).
• Reinstall new fuel door housing unit with painted door cover on to vehicle per Elsa web instructions. See ESLA
repair manual. Body, Exterior, 55 Hood/Lids, Removal and Installation, Fuel Filler Door Unit.
• Once fuel door housing is reinstalled on the vehicle, check the functionality of the door, to ensure binding
condition is no longer present.
